AC duct re-routing, and when modification beats replacement
Most AC duct modification jobs start the same way. A partition went in, a zone got split, a tenant took half a floor, or a room was created that the original AC duct layout never knew about. The ducting is sound. It is simply in the wrong place, feeding the wrong shape of room.
Modifying is usually the cheaper and faster route, and there is one honest exception. If the existing run is already at the limit of what it can carry, adding a branch does not create air, it borrows it from the rooms already on the run. We check the capacity of the existing trunk before we agree to tap into it, and if the answer is that the run cannot carry another zone, we say so rather than adding a branch that quietly starves the rooms next door.

Re-route around new partitions

Removing a branch from a wall being demolished, capping cleanly at the trunk and re-balancing the remaining system.

Adding VCDs to split one run into multiple zones, adding VAV or CAV terminal boxes for variable load, re-tying tenant zones during sub-leasing.
Replace a damaged section
Replacing corroded, leaking or impact-damaged duct sections with newly fabricated matching gauge and dimensions. Same-day for small scope.
Upgrade for new load
Upgrading duct gauge, dimensions or insulation when an HVAC load increase or system change pushes the existing duct beyond spec.
Re-balance and commissioning
Air balance with calibrated anemometer, damper position documentation, before/after airflow readings at every affected diffuser, balancing report.
Why re-balance after modification matters
Most duct modifications change the system's pressure profile. Without re-balancing, the modified branch will be under- or over-supplied — and other rooms on the same trunk will be affected too. Most post-modification complaints trace back to a contractor who didn't re-balance.
Pressure profile shifts
Adding or removing a branch changes static pressure across the whole trunk. Untouched rooms get more or less air than they used to.
Calibrated readings
We take before/after airflow readings at every affected diffuser with a calibrated anemometer — not visual or audible checks.
Documented dampers
Final damper positions are documented so future modifications start from a known state, not a guess.

Balancing report shared with the building MEP team or landlord so the modification is signed off cleanly.
Flexible duct on a modification, and why the offcut matters
On a modification the flexible tails are the part most likely to be reused, and reuse is where airflow quietly disappears. A tail that was the right length for the old grille position is too long for the new one, and the surplus ends up looped in the void rather than cut. Every loop is a bend, every bend is resistance, and the room reads as short of air on the balance sheet afterwards for a reason nobody can see. When we move a terminal we cut the tail to the new length, pull it taut between the two connection points, support it with straps wide enough not to pinch the helix, and clamp and seal both collars. The re-balance in the section above then measures a run that is actually the shape the drawing assumed.
